Why your returns smell like attic and your back bedroom never cools

That dusty draft is usually leakage, not weak equipment. Supply leaks dump cooled air into the attic. Return leaks pull it back in. In homes built after roughly 1985, insulated flex duct sags, compresses at bends, and pulls apart at boot connections. The inner liner stays attached while the outer jacket slides. From below, the register looks fine. The seal above the ceiling is gone.

Cloth duct tape is the usual culprit. It dries out fast in attics that hit 130–150°F. The adhesive turns to powder and the mastic-free joint opens. We seal with brush-grade mastic and mesh, plus a proper draw band on the inner core. Boots get sealed to the drywall, not just to the duct.

Older stock behaves differently. Galvanized trunk and branch in slab-on-grade postwar ranches leaks at longitudinal seams and takeoffs. Crawlspace runs in pre-war and hillside homes draw crawlspace dust and rodent debris through loose joints. Under-slab ducts in some 1950s–60s East County homes are a separate problem. Rust and silt mean sealing is often not the honest answer.

We measure static pressure and check for leakage before and after. If the duct is torn open or crushed flat, sealing it is wasted effort. Replacement of that run comes first.
